It looks quite okay, but I would have made it a two-step: First, cast a SILICONE void. After that, cast high-temperature plaster around that to get a mold for the bronze. Pre-heat the plaster above 100 °C to evaporate all moisture, then cast the bronze. Last, put it together.

You did it wrong. You should have made a sand cast of the wooden edges then poured the metal in the sand mold then it would fit almost precisely in the gap you wanted to fill.

Dust coat it with fine sand or talc .. it will absorb all moisture

What about quenching? Is there a violent reaction when hot steel hits the water? Everything I've seen online or in movies is just steam. Can you get something like a sword so hot that quenching gets explosive?
