Tesla halfshaft clicking and rattling is solved - costing Tesla millions. Making the Small Drive Unit immortal wasn’t easy – but it also wasn’t impossible and we did it again. Simply changing working SDU wasnt cheap or sustainable nor buying existing repair kits is was not enough because milling or clicking noise was still there. The clicking noise and axle vibrations we noticed on an SDU we received over two years ago seemed like an isolated case at first, most likely caused by the half-shafts. But in the past two years we received around 20 similar inquiries, and we weren’t fully certain about the root cause, so we didn’t act prematurely. After 5 months of dedicated work, we finally identified the real issue, sourced suppliers, and solved the last missing piece: the output differential gear. The repair process itself demands precision and attention to detail – inspection of the gear seat radius and bearing surface, machining or polishing when required (in this case polishing was sufficient), production of hardened shims to fine-tune gear backlash, and the use of new shafts heat-treated to 61 ± 2 HRC and precision ground to the required tolerance. Pin holes are drilled with carbide tools, side faces milled for oil relief, while the hardened gears themselves usually remain intact, with wear limited mainly to the shims. In this work, even a deviation of 0.01 mm can make a crucial difference. Soon we’ll release a full video and a new repair kit, complete with an exchange program for refurbished differentials (“old for new”), as well as reconditioned motors available for other workshops and franchises. We also discovered why Model S and X often destroy brand-new half-shafts in a short period of time. The cause is not only wheel suspension or motor mounts – but also a worn differential inside the e-motor. Excessive wear and internal play within the planetary gear set cause the axle to shift off-center under load, ultimately destroying the CV joint. NAMIBIAN DRUG MULE WHO SWALLOWED BULLETS OF SUSPECTED DRUGS ARRESTED AT OR TAMBO INTERNATIONAL AIRPORT A 30-year-old female Namibian drug mule has been arrested at the OR Tambo International Airport. This is the tenth drug mule to be arrested at this Airport in the past two months. SAPS, SARS custom, and immigration officials were following up on intelligence from SAPS of a drug mule that would land from Sau Paulo at about 07:25. The team immediately intercepted the drug mule as she was making her way through immigration. She was immediately arrested, taken to a local hospital where a medical x-ray confirmed and detected foreign objects in her stomach. The process to release the suspected drugs from her body is underway. She has already released more than 60 bullets of suspected cocaine thus far. She is currently under police guard and custody. The value of the drugs cannot be determined at this stage as the process to release all suspected drugs from the suspects body may take some time. Elon Musk says steel killed carbon fiber on Starship at one-fiftieth the cost. Carbon fiber was supposed to be the future of rocketry. Lighter than aluminum. Stronger than steel. Trusted by every Formula 1 team. SpaceX picked it for Starship. "Particularly if you go for a high-strength specialized carbon fiber that can handle cryogenic oxygen, it's roughly 50 times the cost of steel." Then progress stalled. The autoclaves needed to cure the resin had to outsize every autoclave on Earth, and the team couldn't even produce a clean barrel section without wrinkles. Musk, watching the Mars timeline slip: "At this rate, we're never going to get to Mars. So we've got to think of something else." So he asked the question nobody at SpaceX had asked: "What about steel?" It became known as the **cryogenic stainless flip**. Musk, who had already shipped Falcon 9 in aluminum-lithium, broke with the textbook. "When you look at the material properties of stainless steel, full-hard, strain hardened stainless steel, at cryogenic temperature the strength to weight is actually similar to carbon fiber." Starship ran on cryogenic methane and oxygen. The airframe lived at temperatures that flipped steel ahead of carbon fiber. "You could smoke a cigar while welding stainless steel." After Musk made the call, steel weighed less than the carbon fiber version. Fifty times cheaper in raw material. Twice the heat tolerance. Half the heat shield mass.
