In preparation for completing pilot-on-board transition flights, our team conducted rigorous failure injection testing on our aircraft, to validate the layers of resilience we've built into our aircraft. Last week, we pushed our Hadfield MK IV engine and Darkhorse engine test cell to their limits ahead of our upcoming thrust vector control (TVC) and orbital engine test campaigns. It was thrilling to see this controlled test go sideways — literally! Orbital launch vehicles operate within narrow design margins and constrained safety factors, where excess mass in any subsystem directly impacts payload capacity or mission viability. Destructive and limit testing enable us to validate optimal mass-performance trade-offs across propulsion, pressure systems, and primary structures. Key outcomes from this test include: ✅ Structural margins validated – Darkhorse demonstrated stable operation under full thrust loads at gimbal angles exceeding design specifications ✅ Thermal performance characterized – Extended burn duration at off-nominal mixture ratios provided empirical data on regenerative cooling degradation modes and injector thermal limits ✅ Fault tolerance demonstrated – Engine maintained functionality despite progressive damage, validating robustness for anomalous flight conditions ✅ TVC readiness confirmed – Test results validate system integration for upcoming actuated TVC test series l Design optimization insights – Failure mode analysis generated actionable improvements for cooling architecture, injector design, thrust structures, and engine reusability At NordSpace, we push limits. Canada needs to get to orbit with sovereign light-lift launch by 2028 and medium-lift launch by the early 2030s. The only way this is possible is through extreme levels of testing, manufacturing, and investment. Let’s talk about Zipline’s test sites and who we’re hiring for 🧵 They are where elite talent meets 24/7 large scale high volume testing. They’re the engine that helped scale Zipline to the largest autonomous delivery service on earth, 5,000+ autonomous trips around the world and we’re just getting started. Zipline's testing in 2025: 315,000+ test flights 🚀 35,000+ flight hours (480+ straight days of nonstop flying) 🙂‍ 3,000+ flights per day 📈 Our test sites are built to push our system to the max so that we de-risk tomorrow. Each one tackles a different brutal edgecase to make sure the system’s reliability is bulletproof. Our 'engineering test site' in the video I posted is reconfigured every few weeks: new obstacles are added, new flight apps reviewed, new edge cases are tested in any weather condition. Every new software build deploys here first, into live airspace. Our other sites are placed around the U.S. and are focused on testing in severe conditions that ground most if not all other forms of transport. They operate in scorching heat of up to 125 degrees, high-altitudes, intense rainstorms, 60+ mph winds, hail, sleet, and extreme cold-weather, down to -20F. Heavy ice and snow accumulation on propulsion and sensors is the norm. We aggressively chase these conditions in test so we dominate when it really matters. We are now developing 5+ new test sites, each one dialed in to push even more extreme weather and edge conditions. What I am especially proud of is that our safety has kept improving even as flight volume, complexity and environmental hostility increases. We’ve been able to test and develop at a scale that’s unprecedented in aviation history because our teams own a 100% fully vertical tech stack, built hand in hand with our flight and application software teams. We have to have the most robust airspace and fleet management tools on earth because Zipline will soon operate the largest fleet of aircraft on earth. Now to the fun part, we're hiring! The HEAT is on! We have officially brought our new High Enthalpy Air-Breathing Test Facility (HEAT) online with a series of successful tests of the Pratt & Whitney F100 engine. HEAT will serve as an asset for military and commercial engine testing, boosting the efficiency and affordability of supersonic and hypersonic test infrastructure.

Last week, Haven Demo, our in-orbit test bed for critical space station technologies, completed vibration testing. This testing simulates the dynamic quasi-static loads and vibration with 3 dB, or 50% more input power, than the spacecraft will experience during launch. This proves margin and gives us high confidence that the spacecraft will survive the rigors of the launch environment. We are now one step closer to flight readiness, with this test verifying Haven Demo’s structural integrity for launch.
